Advanced Recycling Technology for Rigid HDPE Plastics

Rigid polyethylene products represent a valuable source of secondary raw material. HDPE is widely used for bottles, containers, drums, household products, industrial packaging and other rigid plastic applications because of its excellent strength, chemical resistance and processing characteristics.

After use, these products can contain soil, labels, paper, food residues, oils, detergents, chemicals, dust, metals and other foreign materials. Simply shredding contaminated HDPE is therefore not sufficient for producing a high-quality recycled material.

A modern rigid plastics recycling plant must combine efficient size reduction, material separation and intensive washing. The EXTRUTEX Rigid HDPE Washing Line is designed around this principle, providing a complete process from incoming waste plastics to clean and dry recycled flakes.

Complete Rigid HDPE Recycling Process

The process is configured according to the type of rigid plastic waste and the required quality of the recycled material. Additional washing, hot chemical washing, sorting or water-treatment stages can be incorporated when the incoming material contains heavy contamination.

1. Feeding and Controlled Material Preparation

The recycling process begins with controlled feeding of rigid plastic waste into the production line. Feedstock may consist of loose bottles, containers, drums, household products or pre-sorted bales.

A stable feeding system is important because irregular material flow can negatively affect shredding performance, washing residence time and downstream separation. EXTRUTEX equipment can be configured with conveyors, storage hoppers and controlled feeding systems to provide a consistent material supply.

2. Primary Shredding

Large HDPE containers and rigid plastic products first pass through a heavy-duty shredding stage. The primary shredder reduces the dimensions of bulky containers and creates a more manageable feed for the subsequent crushing and washing stages.

Shredding also opens containers that may still contain residual liquids or contamination, allowing the following separation and washing stages to work more effectively.

3. Metal Removal

Metal separators are positioned within the process to remove ferrous and selected metallic contaminants from the rigid plastic stream.

Early metal removal protects shredders, crushers, washing equipment and conveyors from potentially damaging foreign objects. It also improves the purity of the recycled material.

4. Flotation Separation

Flotation separation uses density differences to separate HDPE and other polyolefin materials from selected heavier or lighter contaminants.

This stage is particularly useful when processing mixed rigid plastic streams. Depending on the material composition, flotation can help separate HDPE and PP fractions from unwanted materials and improve the quality of the recycled output.

5. Secondary Crushing

After primary shredding and initial separation, the material is processed through a high-performance crusher to produce controlled plastic flakes.

Particle size is an important factor in washing performance. Properly sized flakes provide improved contact with washing water and mechanical cleaning components, while also improving the efficiency of drying and final separation.

6. Pre-Drying and Material Preparation

Depending on the selected process configuration, an initial drying or dewatering stage can be used to remove excess surface water before subsequent mechanical washing or separation.

Proper moisture management helps maintain stable material transport and improves the efficiency of later drying stages.

7. Friction Washing

Friction washing is a key cleaning stage for rigid HDPE recycling. The high-speed mechanical interaction between the plastic flakes, water and washing components helps detach dirt, labels, paper residues and other contaminants from the material.

The intensity and residence time of the washing process can be adjusted according to the contamination level and final material requirements.

8. Hot Chemical Washing

For heavily contaminated feedstock, EXTRUTEX can integrate hot chemical washing technology into the recycling line. This stage is particularly valuable when processing used oil containers and rigid plastics containing persistent organic contamination.

Controlled temperature, chemical concentration, mechanical action and residence time work together to loosen difficult contaminants from the surface of HDPE flakes. The exact washing chemistry and operating parameters should be selected according to the feedstock and environmental requirements of the recycling plant.

9. Rinsing

After intensive washing, the flakes require effective rinsing to remove suspended contaminants and residual washing chemicals.

EXTRUTEX can incorporate multi-stage rinse-water circulation and treatment systems. This helps maintain appropriate water quality while reducing unnecessary fresh-water consumption.

10. Final Drying

Washed HDPE flakes retain moisture after the wet-processing stages. Efficient mechanical dewatering and drying are therefore essential before final separation, storage and packing.

The drying system reduces residual moisture and produces a more stable material stream for pneumatic conveying, optical sorting and downstream processing.

11. Zig-Zag Separation

The zig-zag separator is used to separate lightweight materials from the main plastic stream. Dust, film fragments, paper and other lightweight contaminants can be removed using controlled air classification.

This additional separation stage improves the cleanliness of the recycled HDPE material and can reduce the amount of lightweight contamination entering the final packing stage.

12. Pneumatic Conveying

Pneumatic conveying provides an efficient method for transporting dry plastic flakes between selected stages of the recycling system.

Properly designed conveying systems reduce the need for manual material handling and can simplify the overall plant layout. They also allow equipment to be positioned efficiently according to available factory space.

13. Optical Sorting – Optional

For applications requiring higher material purity, optical sorting can be added to the recycling system. Optical sorting technology can identify selected colors, polymers or unwanted materials and automatically remove them from the production stream.

This option is especially useful for mixed rigid plastics where the incoming material contains multiple polymer types or colors.

14. Final Packing

After washing, drying and separation, the cleaned HDPE flakes are transferred to the final packing system. The material can be collected, weighed and packed for storage or direct transportation to the next processing facility.

Special Solution for HDPE Oil Containers

Used motor oil containers represent a particularly challenging recycling feedstock. Even after emptying, containers may retain oil residues and other contamination. These materials require a stronger washing process than relatively clean household HDPE packaging.

The EXTRUTEX HDPE Oil Container Washing Line is designed for smaller rigid oil containers, including containers around 2.5 litres or smaller. Screening, shredding, crushing, intensive washing, rinsing and drying are combined to produce a clean recycled material.

Depending on the final material specification, the resulting recycled HDPE can be directed toward applications such as rotational molding, extrusion, pallets and plastic traffic products.

Rigid Plastics Recycling for Multiple Polymers

In addition to dedicated HDPE recycling, EXTRUTEX can engineer washing systems for mixed rigid plastics. Depending on the sorting configuration, the system can process selected combinations of PE, PP, LDPE, PO, PS, EPS, ABS, PA, PC and PVC.

Water Circulation and Environmental Efficiency

Water management is an important part of modern plastic recycling. The EXTRUTEX system can incorporate dedicated chemical-water circulation and rinse-water circulation systems to improve water utilization.
